The Role of Inductors in EV Charging Systems

Inductors in EV charging handle power factor correction, DC/DC conversion, resonant conversion and EMI filtering. On 800V platforms, AEC-Q200 qualified FeNi cores maintain DC bias at high current with permeability variation ≤8% (−40°C to +180°C), improving efficiency and reliability in DC fast chargers and OBCs.
Every EV charger — from onboard chargers (OBC) to 800V DC fast chargers — depends on magnetic components to move power efficiently and cleanly. Inductors sit at four critical points in the power chain.
1. PFC boost inductor
The power factor correction (PFC) stage shapes the AC input current into a sine wave and boosts voltage to a stable DC bus. The PFC inductor must handle large current ripple at 20–100kHz without saturating, which favors powder cores with distributed air gaps and high Bs.
2. LLC resonant inductor
Resonant converters use an inductor-capacitor tank to achieve soft switching and high efficiency. The resonant inductor requires tight inductance tolerance and stable permeability across temperature and load, so core material consistency is critical.
3. EMI filter inductor
Chargers must pass conducted EMI standards. Differential and common-mode filter inductors suppress switching noise before it reaches the grid or the vehicle bus. Gapless FeNi powder cores help keep EMI low without mechanical gap radiation.
4. Output / DC-DC filtering
Downstream DC-DC stages filter output current for battery charging profiles. These inductors see high DC bias with relatively small ripple, so saturation and thermal performance matter more than maximum frequency.
Why 800V platforms change the rules
800V architectures reduce cable weight but raise the stress on magnetic components. For 800 V platforms the core is selected on DC-bias behaviour and on permeability stability across the operating temperature range; the figures that apply come with the datasheet of the grade and part number you use, at the stated test conditions.

Frequently Asked Questions
Where are inductors used in an EV charging system?
They appear in the power factor correction boost stage, the resonant tank of the DC-DC converter, the EMI filter that suppresses switching noise, and the output filtering that conditions current delivered to the battery.
Why do 800V platforms change magnetic component requirements?
Higher bus voltage reduces current for the same power, but it raises the stress on insulation and isolation, and it changes the turns ratio and duty cycle of the converters. Magnetic components designed for 400V systems are not automatically suitable.
What core material is used in EV charger inductors?
High-current stages such as the PFC boost inductor are candidates for FeNi powder cores, where saturation and DC bias stability set the size. Resonant and transformer functions more often use ferrite, and AEC-Q200 qualification support on request is commonly required for automotive programs.
Why is DC bias stability important in charging applications?
The inductance must hold at full charging current, not just at light load. A core whose inductance collapses under bias causes ripple to rise and the control loop to behave differently at exactly the point where the system runs continuously.
What should be specified when sourcing EV charger magnetics?
Operating frequency and topology, continuous and peak current, required inductance at bias, turns ratio, isolation and creepage requirements, ambient and cooling conditions, and the qualification requirements of the automotive program.
